Why is pure nickel foam the most expensive? — Science-based answer
Nickel (Ni) raw material cost is significantly higher than iron (Fe). More importantly, the electrodeposition and sintering manufacturing process for pure Ni foam requires tighter process control to achieve the >99.5% purity specification needed for electrochemical applications. Per Ratsoma et al. (J. Electronic Materials, 2023): the performance advantage of pure nickel foam in electrochemical systems — rapid charge transport, maximized electrolyte penetration, and mechanical robustness — directly justifies the premium over iron and Fe-Ni alloy foams for battery, fuel cell, and hydrogen electrolyzer applications. For non-electrochemical applications (filtration, sound dampening, structural), iron foam or Fe-Ni foam delivers equivalent performance at lower cost.
